Commercial Boiler Leaks & Pressure Loss

Commercial boiler leaks and pressure loss may originate inside the appliance or in the connected heating system. Repeated topping-up, visible leaks, excessive pressure rise and relief-valve discharge require a whole-system investigation, including expansion vessels and pressurisation units.

    Symptoms and possible causes

Record when the symptom occurs, which appliances or zones are affected and any recent changes. Several possible causes can produce the same display message.
    • Water beneath the boiler, damp casing or stained joints
    • Internal heat exchanger leak or damaged gasket
    • Pressure falls while cold or after cooling
    • Pressure rises excessively as the system heats
    • Relief-valve discharge, expansion-vessel fault or pressurisation-unit problem
Do not remove boiler covers, adjust combustion settings or bridge safety devices. Record the displayed fault and operating conditions if safe. For a suspected gas leak in Great Britain, leave the building and contact the National Gas Emergency Service from a safe place; this booking service is not the gas emergency service.

Trace the leak and the pressure behaviour

The provider compares cold and hot pressure with the system specification, locates the water source and separates appliance leaks from circuit leakage. Condensate is not automatically a heating-water leak.
    • Inspect joints, seals and the internal exchanger under safe isolation
    • Check expansion capacity, vessel connection and appropriate pre-charge tests
    • Assess pressurisation alarms, make-up demand and relief-valve condition
    • Inspect plant-room pipework, pumps and external plate heat exchangers
    • Investigate corrosion and water quality where recurring leaks are found

Repair options, compatibility and post-work testing

The confirmed cause determines the remedy: repair wiring or configuration, restore circulation, clean components using approved methods, or fit the correct replacement part. Safety controls must never be bypassed as a repair.
    • Manufacturer procedures govern repair and adjustment
    • Match part revisions, fuel type, output and serial number
    • Check availability before promising an installation date
    • Prove repaired safety functions and operational demand
    • Record temperatures, pressure or combustion readings appropriate to the work
    • Investigate the original cause to reduce recurrence
Regional providers set their own rates. The quote depends on diagnosis time, boiler output and quantity, compatible parts, access, urgency and the tests required. Agree labour, VAT, exclusions and any follow-up visit before authorising work.

    Read the cold-to-hot pressure pattern

Pressure loss is a symptom of lost water, gas volume changes or faulty pressure control, not automatically a leaking boiler. A system that rises sharply during warm-up and then falls below its normal cold pressure may have discharged water through a relief valve. A slow fall while fully cold suggests a different investigation. Repeated topping-up introduces fresh oxygen and can dilute treatment chemicals, so the amount and frequency of make-up water are valuable diagnostic evidence rather than a long-term operating solution.
    • 1. Record cold pressure, hot pressure, timing of alarms and pressurisation make-up history against the system design.
    • 2. Locate the actual water source: pipe joint, pump seal, internal exchanger, gasket, relief discharge or condensate route.
    • 3. Assess vessel sizing, connection and pre-charge using an appropriate isolated, water-pressure-relieved procedure; a live system pressure reading does not establish vessel charge.
    • 4. Check pressurisation sensors, fill controls and non-return arrangements, then assess corrosion or recurring material failure.

Expansion provision and internal versus external leaks

An expansion vessel needs a usable gas cushion and an unrestricted connection to accept the increase in water volume as the system heats. Lost charge, diaphragm failure, an isolated connection or inadequate vessel capacity can cause excessive pressure rise. Simply fitting a new relief valve may leave the cause unchanged. Conversely, an internal heat-exchanger leak may enter the condensate route and not create an obvious puddle. The engineer must distinguish normal combustion condensate from heating-water escape using safe, appliance-appropriate assessment.
    • Evomax, Quinta and GB162 cascades may share expansion and pressurisation plant; the vessel is not necessarily inside each appliance.
    • Hamworthy and other floor-standing installations require inspection of module joints and common pipework as well as the boiler body.
    • External plate exchangers separate circuits: a failed plate can transfer water between sides if their pressures differ, whereas an internal boiler exchanger has a different function.

Specify a durable repair and verify pressure stability

Repairs can include model-correct gaskets, leaking fittings, a compatible exchanger, vessel renewal or restoration of pressurisation controls. Relief valves require the correct set pressure, capacity, connection and discharge arrangement; arbitrary substitution is inappropriate. Boiler seals must tolerate the specified temperature and fluid and follow the manufacturer’s assembly requirements. Where corrosion is involved, water condition and ongoing make-up demand need attention or replacement components may suffer the same damage.
    • Refill and vent using the agreed procedure, check leaks and track the complete warm-up/cool-down pressure behaviour; verify alarms and pressurisation interlocks.
    • Combustion analysis and relevant gas tightness testing apply if gas or combustion assemblies were disturbed; controls verification includes safe low-pressure inhibition where fitted.
    • System volume, isolation condition, draining, water treatment, access and pressure observation time affect cost. Use ServiceM8 with photographs, pressure history and the equipment identities to request the assessment.

    Frequently asked questions

Can the fault be outside the boiler?

Yes. Shared pumps, pressurisation, external enables and BMS interlocks can create apparent boiler failures. Check the connected plant as well as the appliance.

What information helps an engineer diagnose the fault?

Send the boiler make, model and serial number, exact fault text, whether other boilers or zones work, the site postcode and access arrangements. Describe when the fault occurs rather than repeatedly resetting the boiler.

Are replacement parts guaranteed to be available?

A part must match the exact appliance model, serial number, output, fuel type and revision. Similar appearance or a matching connector is not evidence of compatibility. Availability and lead times are checked before a repair is agreed; obsolete or unavailable parts may make replacement more appropriate.

    Who confirms the repair price?

Regional providers set their own rates. The quote depends on diagnosis time, boiler output and quantity, compatible parts, access, urgency and the tests required. Agree labour, VAT, exclusions and any follow-up visit before authorising work.

    How do I arrange attendance?

Use Book an Engineer to submit your request through the central ServiceM8 booking form. The regional provider confirms coverage, competence, appointment and pricing; submission alone is not a confirmed attendance.

Will topping up stop the pressure fault?

It may temporarily restore pressure but does not identify the cause. Repeated make-up water can worsen corrosion and dilute treatment. Report how often water is added and whether pressure rises excessively while hot.
